I believe 8gb is the minimum.  But you can hardly find those anymore.  I used to buy 16 but the price between 16 and 32 is really small so everything I use is 32 now.  I have 12 remotes in my show plus some spares.  Even the full price of a 32gb is just rounding error in comparison to the cost of your show.  Don't be cheap.

Or the Root Dir 100% full is currently 3.5GB i should say

No wonder you're having problems!
Get a larger capacity card and do a clean image onto it.
Using LOR (mostly SuperStar) for all sequencing - using FPP only to drive P5 and P10 panels.

I just looked at the current manual.  It says minimum required is 4GB with 16 GB minimum recommended.
With only a 4 GB card, loading anything else (such as a fppos upgrade file) would be really pushing it.
I'm running 32 in mine and all I'm doing is driving a matrix panel via E1.31 - so no sequence files, media files, etc.

Either that is a very small card or it has failed.
If you pull it out, what size is it?
I am betting it failed.

To remove the file, you need to specify the location if you are not in the same folder and you have to use sudo. It looks like either your card is too small, or the card has not been expanded.
Go to the ssh shell again and try

sudo rm media/upload BBB-6.2.fppos

and see if that frees up enough space. If not try rm all of the log files.

Not sure what I changed... but now both my beaglebones are not showing up on my network.  Oh good grief:/

I assume the DNS or network settings (perhaps IP addresses that were static have now been dumped).

On both my personal Mac or PC I get nothing when I connect via USB. I need to connect to be able to flash it.

No, you don't.  Re-image a uSD card that is at least 8GB (more is better) on your computer, insert into BBB, power up.

Did you flash FPP to the eMMC in an earlier life?  If you are upgrading that sort of system with fppos, you would keep overwriting the OS location unless you manually changed the boot order to go to the SD card.  I noticed that the initial setup page did not have the message about  unused space and expanding the filesystem, and I ran into the insufficient storage problem all the time when upgrading systems that had FPP on the eMMC.
